HFW 512 Corrosion-Resistant Coating: How Thermal Spray Helped Increase Roll Life 30×
June 23, 2025·By Jack Watson
At HFW, corrosion-resistant coatings can help significantly increase the service life of precision industrial equipment exposed to aggressive operating environments. HFW 512, our proprietary alloy, is one example of how material selection and thermal spray technology helped increase the life of industrial rolls from months to years.
Contact our team to discuss whether HFW 512 is a fit for your application.
From Months to Years: A Chemical Processing Case Study
In the 1980s, a customer in the chemical processing industry approached HFW with a major challenge: its rolls were only lasting two months in service. Short lifespans like these can lead to high maintenance costs, expensive downtime, and production disruption within chemical operations.
HFW quickly improved roll performance to 4–5 months using standard thermal spray coating processes. But then we went further.

The Power of the HFW 512 Alloy
The real breakthrough came when we began experimenting with HFW 512, our proprietary nickel-based alloy thermal spray powder designed around the customer's specific operating needs. We applied HFW 512 using our HVOF thermal spray process.
The results were significant:
- Roll lifespan increased from two months initially to 4–5 months with standard thermal spray, and then to 5–6 years with HFW 512
- Long-term cost savings far exceeded the initial coating investment
- Over 40 years of documented performance data support the service-life improvement
Why This Matters for Chemical Processors
In chemical manufacturing, downtime is more than an inconvenience. By extending roll life with advanced thermal spray coatings, HFW helps customers:
- Reduce roll downtime and maintenance-related shutdowns
- Improve reliability and production efficiency
- Lower total cost of ownership for critical equipment
For plant managers and purchasing teams, this is actionable data for evaluating repair frequency, coating selection, and total cost of ownership. Better coating performance can mean fewer rebuild events and more predictable operations.
HFW also applies these capabilities to a range of chemical processing components beyond rolls. See our related article on chemical mixer and agitator repair for additional application context.
Real Results Backed by Decades of Data
Long-term performance records matter when customers are evaluating coating options.
The rebuild frequency chart for this customer shows a dramatic reduction in the number of rolls HFW rebuilt after adopting HFW 512. This is the power of combining metallurgical expertise, proprietary material selection, and advanced thermal spray coating technology.

Is HFW 512 Right for Your Application?
If you are a chemical processing facility or another type of manufacturer that is struggling with frequent roll failures, high maintenance costs, or costly downtime, HFW can evaluate whether HFW 512 or another corrosion-resistant coating is the right fit for your operating environment.
